HOW TO: Repair Panels following the 3M Panel Bond Standard Operating Procedure


Shawn Collins, 3M Senior Technical Services Engineer, shows panel bonding best practices. Step 1: Remove the seam sealer from the host panel (01:11) This will help you identify the welds. We’re using a file belt with a Scotch-Brite™ belt, which really highlights the welds. Step 2: Grind and remove the welds (02:46) We’ve switched to a grade 80 file belt for this. The most important thing here is to not get too aggressive. You want to make the top layer paper thin without going through and damaging the bottom host panel. Step 3: Grind the weld nuggets down and abrade the surface to prepare for adhesive (04:40) This is a great place to use the 3M™ Cubitron™ II Roloc™ Fibre Discs 786C. They’ll plane the surface down nice and flat. You want to grind this to bright steel. Step 4: Clean everything off to get ready for adhesive (06:10) Step 5: Prepare the replacement panel (06:35) The replacement panel from the OEM typically has an e-coat or some kind of a primer. You want to remove any coatings and put that abrasive tooth in there to allow the adhesive to grab the surface a little better. Step 6: Prep for the adhesive (07:33) • First, make sure the surfaces are well cleaned. Techs often ask about existing corrosion. If you can’t remove all the corrosion entirely down to that bright clean steel, replace the part. • Load the cartridge into a pneumatic gun. A pneumatic gun will give you more work time by getting the adhesive on the panel quicker. • Equalize the cartridge into a paper towel, then extrude a couple inches to be sure you have an even mix. Step 7: Apply the adhesive (10:20) The key is to do three applications. Do a primer coat first on both the host and replacement panels. Then put another bead down, the squeeze-out bead. You want to force it out and spread it into the surface to cover all the bare metal. Leaving any exposed will open it up to corrosion. The third bead can go on either part. Apply a good eighth-inch to quarter-inch bead. Step 8: Mate the parts and clamp them together (12:17) It’s very important to clamp the parts nice and tight and keep them clamped during the clamp time. Don’t do anything to shift the panels. If the adhesive separates as it moves from a liquid or paste to a solid, it will not blend back together. And don’t pull the parts apart. If you need to move them a little, you can shift them by sliding. But if you pull it off, you’ll need to reapply because you’ll get air pockets. So mate the parts together and install your clamps. Step 9: Clean up the adhesive while still wet (14:53) This is especially important on corrosion-vulnerable areas. If you wait until it cures and then grind it, you’ll grind the edge down to bare exposed metal. Depending on where it is, it can then be difficult for the painter to cover with sufficient coatings. The acid brush is a great tool for cleaning between the clamps. This adhesive cleans off very easily while wet, even with soap and water. Step 10: Apply any post-repair foams and cavity wax (16:12) Observe the proper cure time first. One of the big advantages of this adhesive and its epoxy technology is that it heat cures very easily. As little as 40 minutes at 150 degrees will get you to almost full cure time. Top 10 Questions: Structural Adhesives


Shawn Collins, 3M Senior Technical Services Engineer, answers your top 10 adhesives questions. 1: How are 07333, 08115 and 08116 different? (00:28) One’s a structural adhesive, two are panel bonding adhesives. Here’s how they’re similar. All three are epoxies that handle heat well. All contain glass beads to guarantees a minimum bond line thickness. And all have corrosion inhibitors. But there are important differences. Structural adhesives should be used only where the manufacturer says to. Panel bonding adhesives are used for outer body panels, not on structural panels (except for the 08115 on the Ford F-150). Always follow the OEM recommendations. 2: When do I use 08115 vs. 08116? (04:15) 08116 was designed to meet General Motors and Chrysler specifications for mode of failure. They wanted cohesive failure for better corrosion protection. Follow the OEM recommendations for when to use, but know: • Chrysler wants 08116 used for all its bonding operations. • General Motors specifies 08116 only for door skin bonding operations — for all other bonding operations, GM recommends the structural adhesive. 3: Why do we need to equalize and purge the cartridge? (05:58) To get a good flow of material, you need to remove air pockets from the plungers in the cartridges and pull out anything that’s dried up inside the ports on the cartridge. Then you have to purge some material out after you’ve equalized the cartridge so it mixes thoroughly and cures properly. 4: Do I have to remove the e-coat or galvanized coatings? (09:19) Follow OEM recommendations. Many OEMs defer to the adhesive maker’s instructions. Always track down and follow the proper instructions. 5: Can I use heat to force cure? (11:25) Yes. The epoxy chemistry handles heat very well. Always observe the max temperatures. We recommend about 150 degrees for 40 minutes for close to a full cure. 6: Can I refrigerate the product to slow down the cure? (12:23) Yes, but we recommend something less aggressive like an air-conditioned room. Watch how cold it gets, it shouldn’t freeze. It will thicken as it cools, so be sure not to force it out too hard or it may not mix thoroughly. 7: What do I do when I see equivalence in a repair procedure? (13:11) A procedure may list a product, then say “or equivalent.” This is tricky. It’s very difficult to know if another product is an exact equivalent. To avoid any liability issues, we recommend always using the product listed. 8: Why do we weld bond? (14:04) There are lots of benefits: • The adhesive prevents corrosion by completely sealing the joint • With impact-resistant structural adhesives, the part will collapse more predictably and absorb energy as it collapses • The adhesive gives a continuous bond for great lap shear strength • The weld prevents the adhesive from peeling 9: Can I weld through cured adhesive? (15:16) 3M does not recommend welding through the adhesive after it’s cured. It’s important to finish welding within the work time on the adhesive cartridge. The liquid adhesive helps with conductivity, but once it cures, it acts as an insulator and inhibits conductivity. 10: How do I keep my bonded flanges from corroding? (16:03) Sometimes during a panel replacement you might lose some of the corrosion-resistant adhesive. Insurance against this is to follow all bonding operations with Cavity Wax Plus, making sure to get into any areas that might be exposed. Bonus: How long will a cartridge last after it’s opened? (17:25) Sometimes people throw away a cartridge that’s only been used once, even if it’s half full or more, because they think it’s no good. Not true. If you leave the nozzle on and let it harden and seal the cartridge, it should last close to the stated shelf life. Important note: There are of course many factors and variables that can affect an individual repair, so the technician and repair facility need to evaluate each specific application and repair process, including relevant vehicle, part and OEM guidelines, and determine what is appropriate for that repair. Why Do We Bond at the Service Panel and Not a Subpanel?


An important question was raised by one of our viewers. Why do we bond at the Service Panel and not at the Subpanels? A very valid and super important question that Dustin brings answers to in the latest episode of Electrician U. This is at the point that we would bond the grounded and the grounding conductors together. From there, our all the conductors leave and can enter another panel where they are kept separated with no bonding. The primary reason for that grounding conductor is to set an alternate path back to the voltage’s source (breaker or fuse etc.) in case something happens, so there is another path back for the breaker to trip. Without that alternate path, the chances for someone to get shocked are considerably higher. One of the reasons we separate the conductors past the Service Panel has to do with Objectionable Current. Simply stated, it is current that is going multiple directions at the same time; those directions we DON’T want it to go in! normally, that current leaves the source on the ungrounded wire, travels through the source, and returns to the source on either the grounded conductor or the other ungrounded conductor at the equipment. Objectionable current would be if a wire came off and touched something it wasn’t supposed to and sent the current somewhere else. The neutral conductor is expected to carry current; ground wires are not meant to carry them on anything other than a fault condition. If we didn’t bond the neutral and ground together at some point, we potentially could have objectionable current flowing on BOTH the neutral and ground at the same time and trying to return to source creating a considerable amount of havoc along the way! If there was an event, say a ground fault where one of the ungrounded conductors touched the case of a dryer, the grounding conductor would carry that objectionable current, momentarily, back to the service panel, where it is bonded to the neutral, thereby completing the circuit. In fact, since the load itself was taken out of the equation (by touching the case and bypassing the load itself) the breaker sees SO MUCH current, that it does exactly what it is supposed to do and will trip. If that grounding wire was not there, and the complete circuit was not made, there would be potential for current to be on ALL the metal downstream from the service point and someone could get severely injured. So, wouldn’t extra bonding be good by bonding in each panel location? If we were to bond in EVERY panel, then we would leave MULTIPLE paths that the current COULD take on its way back to source to complete the loop, and we would be defeating the purpose of trying to direct the current back to its source. In addition, if the neutral and ground were bonded in EVERY panel, then under the same circumstances, we would be sending potential to EVERYTHING plugged into ALL the circuits. So, we BOND it at the one spot only so we can keep the current corralled along the way WE want it to go and not energize everything along the way! HOW TO: Do Panel Bond Repairs with Welding


Shawn Collins, 3M Senior Technical Services Engineer, shows tips and tricks for weld bonding. Step 1: Remove seam sealer (01:09) Clean off the area to see the welds. Remove all the seam sealer in the area that will remain on the vehicle. For the rest, remove just enough to see the welds. I like the Scotch-Brite™ belt — it highlights the welds so you can see exactly where they are. Step 2: Tape the section (03:37) I’ve removed the welds except the ones in the area I’m going to section. Mark the sectioning area with tape. If you’re sectioning to a manufacture’s procedure, follow their directions. Then identify the marks in the same area on the replacement panel. Pro tip (04:38): Add some markings to help you keep track of what’s replacing what. For example, I write “scrap” on the areas being replaced and “save” on the areas I’m keeping. Step 3: Cut as far as you can with cutoff wheel (05:14) You can only cut so far before you start cutting the bottom flange — and the key to this repair is to not damage the bottom flange on the host panel. So cut as far as you can, and then we’ve developed a technique using the file belt tool called a plunge cut. Step 4: Finish with a plunge cut (06:30) You’ll cut from two different angles and grind the material down to finish the cut started by the cutting wheel. Pro tips (09:35): Slip a metal plate underneath so you don’t grind the bottom plate (the host panel). Also, cut just a hair larger and little bit longer, then grind it back when you make your final fit for the sectioning joint. Step 5: Clean it up to prep for adhesive (11:53) Remove all the seam sealer and the weld nuggets for a nice flat surface. And cut the replacement panel so it’s ready to go. Finally, touch up the sectioning line for a good fit. Step 6: Prep for welding (15:06) Choose which side you’re going to MAG weld on and mark it up. Mark the other side for squeeze-type resistance spot welding. Then clean the surfaces for welding and punch some holes for your plug welds. Step 7: Double check your cleaning and mark your welds (18:12) Don’t miss any spots because it will contaminate the welds. If the manufacturer recommends epoxy primer, go ahead. Mark where your welds go. A lot of OEMs have very specific information for squeeze-type welding, so always check them. Step 8: Apply 3M™ Weld-Thru II coating primer (24:10) It’s important to agitate the Weld-Thru primer very well before spraying. Apply only to the MAG welding side, not anywhere you’re using adhesive. Apply two coats. Pro tip (24:29): Store Weld-Thru upside down or on its side so the zinc powder doesn’t settle to the bottom. Step 9: Clean the plug weld holes (26:10) The easiest way to do this is to apply the Weld-Thru primer after your holes are punched, then test fit the part. While it’s on for the test fit, mark the holes, then hit those spots with a file belt sander. Step 10: Prepare replacement side for adhesive (28:00) Clean the surface with a VOC-compliant cleaner. Step 11: Apply the adhesive (28:58) Equalize the cartridge into a paper towel and extrude a couple inches onto a mixing board or back into the paper towel. Make sure you have an adequate mix. Three applications: one on the host part, one on the replacement part, then a third squeeze-out bead. Step 12: Clamp the parts (32:40) You can use many different types of clamps, but clamp tightly. It’s virtually impossible to overclamp. Step 13: Look at OEM procedures (34:14) Now that you’re clamped up and ready to weld, see if the OEM has any special recommendations. Step 14: Finish the repair (36:25) Complete the repair process, finishing up with 3M™ Cavity Wax Plus 08852. Important note: There are of course many factors and variables that can affect an individual repair, so the technician and repair facility need to evaluate each specific application and repair process, including relevant vehicle, part and OEM guidelines, and determine what is appropriate for that repair.
